I'm fully aware of the requirements and costs for registering my ES plated car in UK but what is not clear to me is de-registering it from the Spanish system.
If I drive the car to UK and advise HMRC I am bringing it in and after the mods required and getting the test done etc, must I then de-register it in Spain or will the UK registration process filter back to the DGT for de-registration? If not what is the best way of dealing with Spain de-registration?

Not sure if you know but you will have to pay the VAT again when you register the car in the uk even though if it was paid in the uk when new.

According to the docs I have seen it is imported as part of my personal effects (the same when I brought a car into Spain when I moved here) and so tax and duty free.

If you’re doing it that way then it is tax free. You will need to get a reference number from HMRC to give to DVLA to prove that.

To avoid tax and duty on return to the UK, does the vehicle have to be the same one that was originally exported GB to ES, or can it be any other vehicle ?

To avoid the tax it just needs to be part of your “goods and chattels” that you are bringing home. It’s rare for a UK car to be exported and then reimported unless it’s something special. If it was previously a UK reg car the paperwork should be easier than importing a Spanish purchased car as it will meet all the technical requirements. It’s a bit like reinstating your UK driving licence after you exchanged it for a Spanish licence.
